Throughout their history, DeWalt has come up with innovations that change the way we view power tools. With their latest invention, the DeWalt FlexVolt battery, they’ve taken things to a whole new level. There has never been a battery like this and this article is going to focus on this simple, yet brilliant technology. We’ll also take a look at their range of 60V and 120V FlexVolt tools. Yes, that’s right a 120V cordless power tool. By using two 60V batteries in series, DeWalt has come up with a range of 120V cordless tools, which include a table saw, a miter saw, a chainsaw and quite a few more.
Now, you’re probably thinking: “120V, that’s the same as using mains (household) power.” Using 120V DC is actually better than using 120V AC. A DC motor has way better torque than an AC motor with the same wattage. You just have to think of the starter motor on your car. That small 12V DC motor that fits into the palm of your hand, is powerful enough to propel your car forward. If you leave a car with a manual transmission in gear and turn the key without engaging the clutch, the car will move forward as if the engine were running. That’s a lot of torque from a tiny electric motor.
When you use, for example, the DeWalt FlexVolt 120V table saw, it won’t jam as easily as a table saw that is plugged into a 120V mains circuit. The team at DeWalt have come with a range of cordless tools that are not as good as corded tools, they’re even better. We’ll be reviewing this revolutionary range of 60V and 120V cordless tools, later in the article. So, you’ll get a chance to find out how truly remarkable they are.

What makes the DeWalt FlexVolt battery so unique?
Battery-powered tools have made a huge difference in the way we work. Whether you’re a contractor or DIY enthusiast, a power tool that you can use anywhere, without an extension cord, is an amazing thing to have. Those of us who were the first to jump in and start using cordless tools will remember how frustrating they could be. Remember those old 12V and 18V power tools that would work for about 15-minutes and then give up the ghost? You then had to leave the battery on charge for hours before you could get working again. Most of us soon realized that it’s a good idea to get several batteries and chargers that could handle more than one battery at a time.

All of this becomes quite expensive but once you’re hooked on cordless tools – you’re hooked. We learned to deal with the drawbacks of battery power and found a way to make them practical. These days technology moves so fast that it’s hard to keep up. When it comes lithium-ion batteries, there have major improvements and all (or most) power tool manufacturers have spent a lot of money and put a lot of time into developing new and improved batteries and chargers. This is obviously a good thing, improved battery technology makes cordless tools better to use. But what happens to your old cordless tools?
When a new battery comes onto the market, it invariably has a higher voltage, and this means that it can’t be used in your old tools. This means that after spending hundreds (or even thousands) of dollars on a range of cordless tools, batteries, and chargers, you’re now left behind. It means that you have start all over again, collecting the new range of tools with the improved batteries. Anyone who buys DeWalt tools, does so because they’re going to last for years and you don’t want to replace a perfectly good tool before its time is up, simply because it has an outdated battery.
This is just the start of it, as the new batteries become more common, the old batteries become harder to come by. Within quite a short period of time, the old batteries become redundant and you can’t get them anymore. This means that you’re forced to replace your cordless tools, whether you like it or not. When you can no longer get replacement batteries for your cordless tools, they’re useless once your current battery comes to the end of its life.

The DeWalt FlexVolt battery is both a 20V battery and a 60V battery. Hence the name FlexVolt, these batteries have a flexible battery voltage. This means that DeWalt FlexVolt is able to supply the higher voltage for their new range of 60V and 120V tools, as well as their 20V MAX tools. There are well over a hundred different tools in the 20V MAX range, so this is fantastic news for people have a bunch of these amazing tools. DeWalt is the only tool manufacturer to produce a backward compatible battery. For this, they deserve massive kudos. They’re not making a quick buck by forcing us to replace our tools in order to use the new battery. They have made the new battery able to run our old 20V tools. This means you get the life that you’d expect from your DeWalt tool.
The DeWalt FlexVolt batteries come in three sizes – 3AH, 6AH, and 9AH. They automatically detect the tool that they’re plugged into and switch the voltage accordingly. When you use the FlexVolt in a 60V tool, it will supply 60V and you can take the same battery and put it into a 20V tool and it will work – without you doing a thing. When used in a 20V tool, the AH of the battery is 3 times higher than the rated AH at 60V. So, at 20V, a 9AH FlexVolt battery will give you an incredible 27AH – no other battery of a similar voltage comes close to this. Now it’s time to explain how this is possible.
How DEWALT FLEXVOLT Works
If you think back to your school days, you’ll probably remember sitting in science class connecting batteries in different combinations of series and parallel. What you learned back then, has most probably drifted to the back of your mind. So, I’ll refresh you.
The principle of using batteries in a combination of series and parallel connections is nothing new. Any flashlight that uses more than one battery is either using these batteries in series or parallel – sometimes both. Any electrical supply, whether it’s a battery, solar panel or a generator can be connected in series or parallel. When several batteries are connected in series, the voltage is increased to the total voltage of the combined batteries – three nine-volt batteries connected in series is going give you a total voltage of 27V.
When you connect these same batteries in parallel, you increase wattage (or amperage). This means that if these are 2AH batteries – when you connect them in parallel, their voltage will remain at 9V but the AH is combined to give you a total of 6AH (3 x 2AH = 6AH).

This basic principle is used in the DeWalt FlexVolt batteries. The real genius behind this is the fact they are doing this by connecting the cells inside the battery, using an electronically controlled switching system. A FlexVolt battery consists of 15 cells, each cell is 4V and the ampere-hours will be either 3AH, 6AH, or 9AH, depending on the battery. To make this easier to understand, you can visualize these 15 cells as 15 individual batteries. Now let’s see how this works in practice by using the 3AH FlexVolt battery as an example.
When the FlexVolt battery is plugged into one of the FlexVolt tools it receives an electronic signal from the tool to tell it that it now has to produce a voltage of 60V. All 15 cells are then switched to series and the result is a voltage of 4V X 15 cells and this gives you 60V. Because all these cells are connected in series, the ampere-hours remain the same (3AH).
Because the 20V MAX tools were designed long before the FlexVolt battery was imagined, they don’t have the same electronics as the FlexVolt tools. They, therefore, don’t send an electronic signal to the battery. Though, anyone who Knows the basic principles of binary will know the yes/no argument 1=yes and 0=no. In the case of the FlexVolt battery, 1 is the signal from the FlexVolt tool, meaning: yes, switch to 60V. In the absence of an electronic signal (this would be a 20V MAX tool), the binary signal is 0 and the answer will then be no, so the battery will not switch to 60V, it will switch to 20V.
Once the battery knows that it needs to switch to 20V, the connections become slightly more complex. The 15 cells are divided into 3 groups, consisting of 5 cells each. The 5 cells are connected in series giving a voltage of 20V (5 X 4V = 20V). Essentially, this is the same as having three 20V batteries and these are now connected in parallel. By connected these three banks of cells in parallel, the ampere-hours increases to 9H (3 X 3AH = 9AH).

That’s how a FlexVolt battery works. Like so many innovations, they seem so simple once accomplished but it took someone to invent it first. DeWalt is always coming with ideas that no one would have thought of but, once they’ve done it, engineers everywhere are thinking: “Now why didn’t I think of that?” This is the mark of pure genius – turning simplicity into perfection.
With these being more powerful batteries with the longest standby time, you may be wondering if they’re going to be very heavy. Adding extra weight to your cordless tool can make it less comfortable to use. Even though the new FlexVolt batteries weigh almost double what the old 20V MAX batteries weigh, you’re not likely to notice it too much. A 20V MAX battery weighs 1.4 LBS and the FlexVolt battery weighs 2.2 LBS. Lugging an extra 0.8 LBS shouldn’t change the way you work. When you consider the benefits of the new battery, they’re worth their extra weight in gold.
